Better product protection starts with the whole packing process
Reducing damage and material use requires more than swapping one void-fill product for another.
Protective packaging has to survive the real route through handling, storage and transport. The most efficient solution considers the product, outer pack, cushioning, packing method and delivery channel together.
Understand what can damage the product
Fragility is only one risk. Products may scratch, move, bend, crush, leak or damage each other. Empty space can allow repeated impact, while excessive compression can harm delicate surfaces. Moisture, dust and presentation may also matter.
Review actual damage data where available. Photographs, return reasons and the point at which failures appear can identify whether the problem is movement, impact, stacking, moisture or an inconsistent packing method.
Treat the pack as a system
The outer carton provides structure; internal packaging controls movement and absorbs forces; tape and closure keep the system together. Changing one element affects the others. A stronger carton may reduce the cushioning needed, while a better fit may remove unnecessary void space.
Paper-based cushioning, wrapping, air systems and other materials each have suitable applications. Selection should reflect product weight, fragility, throughput, storage space, operator use and the disposal route available to the recipient.
A more appropriate pack size can reduce void fill, improve packing speed, make pallet or vehicle space more efficient and create a better customer experience.
Include the packing station and operator
A theoretically efficient pack can fail if it is awkward or slow to reproduce. Materials should be presented clearly, equipment positioned sensibly and the packing method easy to follow. Defined quantities or visual examples can improve consistency.
For a fulfilment operation, the protective method must also suit the order mix. A simple rules-based approach—linked to product type, quantity or destination—can help packers select the correct format without relying on guesswork.
Test, measure and improve
- Trial representative products and order combinations
- Check the finished pack after realistic handling
- Record damages, returns and customer feedback
- Measure material use and packing time
- Review carton range and unused internal space
- Retrain and recheck when products or carriers change
Sustainability and protection are not opposing goals. Avoiding damage prevents the product, replacement shipment and all associated packaging from being wasted. The objective is enough material, used consistently, in the right format.
